- Create Flow: Once waste is identified, processes must be redesigned so that value-creating steps occur smoothly without interruptions, bottlenecks, or batching. This often involves one-piece flow, cellular manufacturing, and reducing setup times.
- Establish Pull: Instead of pushing products based on forecasts (which leads to overproduction and inventory), production is "pulled" by actual customer demand. Tools like Kanban enable this just-in-time (JIT) approach, ensuring items are produced only when needed.
- Seek Perfection: Lean is a journey of continuous improvement (Kaizen). There is no end state; organizations strive for perfection by iteratively reducing waste, improving quality, and empowering employees.
- Value Stream Mapping (VSM): A visual diagnostic tool that maps material and information flows. It creates a "current state" map to identify wastes and a "future state" map to guide improvements. VSM is foundational for seeing the big picture beyond individual processes.
- 5S (Sort, Set in Order, Shine, Standardize, Sustain): A workplace organization methodology. Sort removes unnecessary items; Set in Order organizes what's left; Shine cleans and maintains; Standardize establishes procedures; and Sustain maintains discipline. 5S creates a safe, efficient, visual workplace and is often the starting point for Lean initiatives.
- Kaizen (Continuous Improvement): A philosophy of small, incremental changes driven by frontline employees. Kaizen events (focused workshops) tackle specific problems, while daily Kaizen encourages ongoing suggestions. It embodies the "seek perfection" principle.
- Kanban: A visual signaling system (cards, boards, or electronic) to control inventory and production. It supports the pull principle by authorizing replenishment only when items are consumed, minimizing stock and enabling JIT.
- Just-In-Time (JIT): Producing or delivering goods exactly when needed, in the exact quantity required. JIT reduces inventory holding costs and exposes underlying problems (e.g., quality issues or unreliable suppliers) that excess stock would otherwise hide.
- Poka-Yoke (Error-Proofing): Designing processes or devices to prevent mistakes or make them immediately obvious. Examples include fixtures that only allow parts to fit one way or sensors that stop machines on anomalies. It supports quality at the source.
- Total Productive Maintenance (TPM): A proactive maintenance approach involving all employees to maximize equipment effectiveness. It aims for zero breakdowns, zero defects, and zero accidents through autonomous maintenance, planned maintenance, and focused improvement.
- Andon: A visual management tool (often lights or boards) that signals problems on the production line, empowering workers to stop the line and address issues immediately rather than passing defects downstream.
